I believe the welds were layered up on the dales giving more material to work with. Not sure it adds much in the way of structural integrity.

There's hardly a way around using filler to make smooth transitions out of Aluminium welds. Alu welds are pretty wide and tall.
For paint a piece of rolled carboard would suffice but with heat involved with powdercoating, might want to use a different material. Best to ask your coater I suppose.
Bolts work great just don't thread them in all the way :)
That's a good price! Make sure they mask the seattube etc as it's a pain to remove the coating in there.
