Notwithstanding the obvious practicality of a smaller case is it not cheaper to pay for a bike as "sports equipment" than pay for extra weight on regular luggage? Flight wise I mean.

large sports equipment is about £40 each leg... £80 per travel.
I can fit my cycle gear in a regular case easy (20kg allowance) and the rest in my cabin baggage no bother, £10 each way.

Plenty of cheap UT cranks on ebay at the moment, a load of NOS ones in France appeared in the last couple of days.
Halfords (really) are pretty good one on Centaur atm, with the 10% British Cycling disco and pricematch.

I've never had a problem getting my S & S couplinged bike in a hard case weighing under 20kg and always end up being able to stuff some clothes and shoes in to stop stuff rattling about.
My frames also a 65cm cross bike so no feather weight!
Getting a bike with S&S couplings was one of the best things I've done, when you get the hang of packing and unpacking they are a joy to use. My tip would be pack it up then take a series of photos taking one part out at a time and placing it in the lid so that you know the exact order to pack it by following the photos.

Would it be stupid to consider getting disc mounts brazed on pre-respray?

You'd have to look into whether or not the fork legs wold be up to the braking forces.

ah. maybe it's a bad idea then... have never had a disc anything so total noob.
will ask Roberts anyway just to see.

Give Roberts a call and ask, it's highly likely they will fabricated a new fork for disc.
